Aluminum Terminal Bars
Aluminum Terminal Bars — Bus Bars, Earth Bars, and Neutral Link Bars

Aluminum Terminal Bars are flat, rectangular, or shaped aluminum conductors used as main distribution buses in electrical panels, neutral bars, earth bars, and terminal linking bars in LV switchgear, MDB (Main Distribution Boards), MCCs (Motor Control Centers), PDB (Power Distribution Boards), and transformer terminal compartments. Electrical Accessories India manufactures aluminum terminal bars from EC-grade 1350 (≥61% IACS) and 6061-T6 alloys, punched and drilled to customer-specific hole patterns, in cross-sections from 15×3 mm to 100×10 mm and lengths from 100 mm to 3,000 mm. Price: US$ 8.80/Kilogram
Product Overview
Types of Aluminum Terminal Bars
Aluminum terminal bars fall into several functional categories. Neutral bars (or neutral links) connect multiple neutral conductors from different circuit breakers or MCBs to the neutral main conductor in consumer units, sub-distribution boards, and industrial panels. Earth bars (also called earthing bars, grounding bars, or PE bars) provide a common earth connection point for all equipment and circuit earth conductors in a panel or enclosure, connecting to the main protective earth (PE) conductor and the cabinet body. Interconnecting bus bars are flat aluminum conductors connecting two or more terminal blocks, circuit breakers, or distribution blocks within a panel, carrying current between sections without insulated cables. DIN rail mount terminal bars are manufactured with appropriate punch hole patterns or terminal block lugs to mount directly on DIN 35 rail in control and distribution cabinets.
Material Specifications and Cross-Sections
Aluminum terminal bars for electrical panels are manufactured from EC-grade AA 1350 (flat bar, extruded or rolled) for high current-carrying applications, and from 6061-T6 (higher strength, used where mechanical rigidity is important for bus support over longer spans). The current-carrying capacity of aluminum flat bar depends on cross-section area and operating temperature: a 25×3 mm aluminum bar carries approximately 75A in still air at 35°C ambient (per IEC 60439 calculation method); a 50×5 mm bar carries approximately 200A; a 100×10 mm bar carries approximately 700A. These values are for uncoated, uninsulated flat bar in horizontal mounting. Derated values apply for vertical mounting, enclosed enclosures, stacked bars, or higher ambient temperatures. We provide current rating tables for standard cross-sections on request.
Hole Patterns and CNC Punching
The distinguishing feature of a terminal bar vs. raw flat bar material is the pattern of holes for cable lug and conductor connection. Our CNC turret punch presses produce single-row and double-row hole patterns in aluminum terminal bars with hole diameters M6 through M16 on any pitch (standard pitches: 12.5, 16, 19, 25, 32, 38 mm center-to-center). Bar lengths up to 3,000 mm are produced in a single pass. Custom hole patterns per panel manufacturer’s BOM drawing are accommodated without additional tooling charge for standard hole diameters (M6–M16 in standard pitches are within standard tool sets). Non-standard hole diameters or very close-pitch patterns require special punches. Bar profile shaping (chamfered ends, bend radius, mounting lugs) is performed by CNC press brake forming after punching.
Surface Treatment Options for Terminal Bars
Aluminum terminal bars are available in: Natural (degreased, bright aluminum — lowest cost, must have contact inhibitor applied at joint); Tin plated (5–15 µm, most common for terminal block and lug connections — provides stable contact interface); Hard anodized (25–50 µm, for high-wear surfaces and improved appearance in visible enclosures); Powder coated (for insulation and color-coding — typically the non-contact body surfaces are powder coated and contact areas are masked); and Silver plated (for high-performance bus bar connections requiring minimum contact resistance). Insulated terminal bars (PVC or XLPE shrink sleeve insulated, leaving connection holes exposed) are available for safety applications in panels where fingers-safe construction (IEC 61439 IPXXB) is required between live bus bars and panel internals.
Earth Bar Systems for Switchgear Panels
Earth bars (PE bars) in LV switchgear and MDB panels collect earth connections from all outgoing circuits, the enclosure metalwork, and protective conductors, and connect to the main earthing terminal of the installation per IEC 60364 (Electrical Installations in Buildings) and IEC 61439 (LV Switchgear and Controlgear Assemblies). Aluminum earth bars are specified for PE bars when: (a) the main protective conductor is aluminum, (b) cost constraints favor aluminum over copper, or (c) weight reduction is important (e.g., in portable distribution boards or mobile plant panels). Aluminum earth bars must be provided with tin plating or contact inhibitor at all connection surfaces, and must comply with the minimum cross-section requirement for PE conductors per IEC 60364-5-54 (minimum 10 mm² Cu equivalent — minimum 16 mm² aluminum for earthing purposes).
Neutral Bar Installation Standards
Neutral bars in electrical panels are classified as either insulated (floating) neutral bars — where the bar body is insulated from the panel enclosure and the neutral is maintained isolated from earth — or solid neutral bars (combined neutral-earth or PEN bars) where neutral and earth are bonded at the origin of the installation. IEC 60364 and BS 7671 (UK Wiring Regulations) specify the conditions under which the neutral must be isolated or combined with earth (TN-S, TN-C, TN-C-S, TT, IT supply systems). We manufacture both insulated (on stand-off insulators) and unisolated (direct-mount) aluminum neutral bars, with insulator kits available for panel-builders. Bar cross-sections are sized to the maximum neutral current including harmonic content (typically 100–200% of phase current in modern LED and VFD-heavy installations).

Manufacturing Process
Raw EC-grade or 6061 aluminum flat bar stock (extruded or rolled, per IS 5082 or ASTM B211) is cut to length on circular saw or cold saw machines with precision length stop. Holes are punched on CNC turret punch presses using hardened tool steel punches and dies, programmed from the customer’s CAD drawing or BOM specification. After punching, bars are deburred on vibratory/belt deburring machines to remove all punch shear marks and burrs from hole edges. Surface treatment (tin plating, hard anodize) is applied as specified. Dimensional inspection includes: bar length (±0.5 mm), hole diameter (±0.1 mm), hole pitch (±0.2 mm), bar straightness (≤0.5 mm/1,000 mm). Packaged in bubble wrap + corrugated box, or poly-banded bundles for bulk shipments.

FAQ — Aluminum Terminal Bars
Q1. What is the minimum size of aluminum terminal bar available?
Minimum standard cross-section: 15×3 mm (45 mm² area). Smaller profiles are available as custom machined flat bars from aluminum billet. Minimum length: 50 mm. Maximum standard length from our facility: 3,000 mm (3 meters) per bar.
Q2. Can I get insulated aluminum terminal bars?
Yes. PVC shrink sleeve insulation (1.5 mm wall) with exposed connection holes is available for finger-safe panel construction. XLPE and silicone sleeve insulation is available for higher temperature ratings (90°C and 150°C respectively).
Q3. Can you match an existing bus bar design from a sample?
Yes. Send a physical sample or detailed sketch with all dimensions, hole positions, and surface finish requirements. We will produce a first-off sample for approval before committing to production quantity.
Q4. Are aluminum terminal bars suitable for outdoor use?
Aluminum terminal bars with tin plating or hard anodize are suitable for outdoor use in IP54+ enclosures. For direct outdoor (unenclosed) installation, additional weatherproof insulation sleeving and UV-stabilized end caps are recommended. 6061-T6 alloy provides better outdoor corrosion resistance than pure/EC-grade aluminum in aggressive environments.
Q5. What is the price advantage of aluminum vs. copper terminal bars?
Aluminum is priced at approximately 30–35% of copper per kilogram, and aluminum has a density of 2.70 g/cm³ vs. 8.96 g/cm³ for copper. An aluminum bar of 1350 alloy requires approximately 1.64× the cross-sectional area of copper for the same current rating — but the weight is still approximately 50% less and the material cost is approximately 60–65% less. For large panel builds and substation projects, this represents a significant saving in material cost and installation labor (lighter bars).
Q6. What hole pitch is standard for DIN rail terminal bar connector hole patterns?
Standard DIN rail terminal block mounting holes are on 6 mm, 8 mm, and 10 mm pitch depending on the terminal block series. For connection to standard terminal blocks (Weidmüller, Phoenix Contact, ABB, Clipsal, Hager), we manufacture bars with hole patterns to match standard terminal block hole patterns. Provide the terminal block model number and we will match the hole pattern.
