Product Overview
Function and Electrical Role
Copper terminal bars (also called copper bus bars, copper neutral bars, copper N-bars, copper terminal links, or copper distribution bars) serve as the primary current distribution conductors within electrical panels, connecting multiple circuit breakers, contactors, fuse bases, and switching devices to a common phase, neutral, or earth potential. Copper ground bars (also called copper earth bars, copper PE bars, copper bonding bars, copper equipotential bonding conductors, or copper earthing strips) provide the main earth bonding point within switchgear, distribution boards, MCC cubicles, and substation control panels, ensuring all metallic enclosures and equipment are bonded to a common earth potential per IEC 60364-4-41 and IEC 60364-5-54. High-conductivity copper is preferred for ground bars because a low-impedance earth path is critical for fault current dissipation and personnel safety.
Copper Material – ETP and DHP Grades
Our copper terminal bars are produced from electrolytic tough pitch (ETP) copper, designation C11000 (ASTM B152) / Cu-ETP (EN 1977) with minimum copper content of 99.90% and conductivity of minimum 100% IACS. ETP copper is the standard material for electrical bus bars due to its combination of maximum conductivity, good mechanical strength (220–280 MPa tensile strength), and excellent machinability. For applications in hydrogen-rich environments or where welding is required, we supply deoxidized high phosphorus (DHP) copper, designation C12200 / Cu-DHP with 99.9% Cu and 0.015–0.040% P. DHP copper has slightly lower conductivity (~98% IACS) but is immune to hydrogen embrittlement. Oxygen-free (OF) copper C10100 is available for specialty applications requiring maximum ductility and no gas porosity.
Terminal Bar Design and Construction
Copper terminal bars for switchgear and distribution panels are manufactured as flat bars (flat bus bars) or machined assemblies with pre-drilled fastener holes at specified pitch. Flat copper bus bars are produced by continuous casting, rolling, and drawing to standard cross-sections conforming to IEC 60317, IS 1897, and ASTM B187. Cross-sections range from 15 mm × 3 mm (50A) to 120 mm × 12 mm (1600A) in standard profiles. Holes are machined by CNC multi-spindle drilling to positional accuracy of ±0.1 mm. Standard hole sizes are M6, M8, M10, M12, and M16 for bolted busbar joints. Terminal bars intended for screw-clamp connections (distribution board neutral bars) are available with punched terminals at 10 mm, 12 mm, 15 mm, and 17.5 mm pitch with integrated insulating base rail in thermoplastic material rated 1000V.
Ground Bar and Earthing Bar Design
Copper ground bars are designed for installation on the DIN rail, panel frame, or enclosure backplate. Standard copper earth bars are supplied as bare copper bars (bright finish or tinned) with drilled and tapped fixing holes at 50 mm or 100 mm spacing, termination holes at 10 mm or 12 mm pitch for cable lug connections, and a direct-to-enclosure metal-bonding lug for enclosure equipotential bonding per IEC 60364-5-54. Ground bars are identified with the standard green-yellow PE (protective earth) colour code or the IEC 60417-5019 earth symbol. Standard current ratings for ground bars are based on prospective fault current (PSCC) and clearing time: a 30 mm × 5 mm copper bar withstands 10 kA for 1 second; a 60 mm × 10 mm bar withstands 40 kA for 1 second.
Surface Finish – Bare, Tin-Plated, and Silver-Plated Copper Bars
Bare bright copper is standard for most distribution and earthing applications where connections are made with copper cables and copper lugs (no galvanic corrosion concern). Tin-plated copper bars (electrolytic tin, 5–15 µm, per IEC 60068-2-52) are specified for connections involving aluminium cables, aluminium lugs, or dissimilar metal contacts where galvanic corrosion prevention is required. Tin plating also maintains low contact resistance over time by preventing surface oxidation. Silver-plated copper bars (2–5 µm silver per IEC 60068-2-52) are used in high-current switchgear, transformer tap changers, generator neutral bars, and substation control panels where contact resistance must be minimized and connection integrity is critical throughout a 25–40 year service life. Nickel-plated copper bars are an alternative to silver plating, offering good oxidation resistance at lower cost.
Current Carrying Capacity and Sizing
Copper bus bar current carrying capacity is determined by cross-sectional area, ambient temperature, mounting configuration (horizontal/vertical, enclosed/open), and permitted temperature rise above ambient. Standard copper bus bar current ratings based on 35°C ambient, 50°C temperature rise, vertically mounted in a ventilated enclosure: 30×5 mm: 350A; 40×5 mm: 440A; 50×5 mm: 540A; 60×10 mm: 840A; 80×10 mm: 1050A; 100×10 mm: 1260A; 120×10 mm: 1450A. Derating applies for horizontal mounting, enclosed panel conditions, and elevated ambient temperatures. Skin effect becomes significant above 1000A requiring laminated or hollow conductor designs for high-current applications.

Switchgear and MCC Bus Bar Applications
Copper terminal bars serve as main bus bars, sub-bus bars, tie buses, phase buses, neutral buses, and earth buses in motor control centres (MCCs), main LT switchboards (MLTSB), distribution boards, feeder pillars, automatic transfer switch (ATS) panels, and power factor correction (PFC) capacitor bank panels. Bus bar sizing follows current rating standards of IEC 61439-1 (LV assemblies) and IEC 60439 with current density typically 1.5–2.0 A/mm² for sustained ratings in enclosed panels. Short-circuit withstand calculations per IEC 60865-1 determine minimum cross-section for fault current let-through.
Distribution Board Neutral and Earth Bar Applications
Copper terminal bars as neutral link assemblies (with insulating base rail) are used in residential, commercial, and industrial distribution boards where premium current density or limited space mandates copper over aluminium. At equal rated current, copper neutral bars are 40% smaller cross-section than aluminium, making them the choice for compact consumer units, DIN rail distribution assemblies, and high-density panel designs. Earth bar assemblies (copper PE bars, direct-bonded to enclosure) are standard in all switchgear, MCC, and DB installations regardless of neutral bar material.
Earthing, Bonding, and Lightning Protection
Copper earth bars are specified as main earthing terminals (MET), supplementary bonding bars, functional earth (FE) bars, and lightning protection down-conductor connections in electrical installations per IEC 60364-5-54 and IEC 62305 (lightning protection). In substation HV/LV panels, copper earth bars provide the bonding point between the LV neutral, transformer tank earth, cable screen earths, and building structural earth. Ground bar installations require copper conductor cross-sections per IEC 60364-5-54 Table 54.2 (minimum 6 mm² for supplementary bonding, 10 mm² for protective bonding conductors not part of a cable).

Manufacturing Process
Copper terminal bars and ground bars are manufactured at our Jamnagar facility through continuous casting, hot rolling, cold drawing, precision sawing, CNC drilling, and surface treatment. ETP copper cathodes are melted in an induction furnace and continuously cast (upward casting) into flat bar billets. Hot rolling reduces the cross-section and improves grain structure, followed by cold drawing to achieve final dimensions with tight tolerances (±0.2 mm on width, ±0.15 mm on thickness per IEC 60317-0). CNC multi-spindle drilling machines produce screw holes, slots, and mounting features at ±0.1 mm positional accuracy. Bars requiring tin plating are pickled, bright-dipped, and electroplated with tin from a methane sulphonate or phenol sulphonate bath to 5–15 µm thickness. Silver-plated bars undergo a copper strike, then electrodeposited silver (2–5 µm) from a cyanide-free silver sulphate bath. Completed bars are inspected for hardness (ASTM E18), conductivity (ASTM B193), and dimensions before dispatch.

Frequently Asked Questions
What copper grade is used for terminal bars and ground bars?
We use ETP copper C11000 (ASTM) / Cu-ETP (EN 1977) / IS 613 ETP-1 with minimum 99.90% copper and ≥100% IACS conductivity. DHP copper C12200 is available for applications requiring hydrogen-embrittlement resistance or weldability.
What is the difference between a copper terminal bar and a copper ground bar?
A copper terminal bar (neutral bar, N-bar) connects neutral conductors from multiple circuits to the incoming neutral conductor, insulated from the enclosure. A copper ground bar (earth bar, PE bar) connects protective earth conductors and is bonded (electrically connected) directly to the enclosure metalwork. Both use the same ETP copper conductor material.
Why is silver plating used on copper bus bars?
Silver plating (2–5 µm) on copper bus bars minimizes contact resistance at bolted joints over the full service life (25–40 years). Silver does not oxidize significantly below 200°C, maintaining a stable, low-resistance contact surface. Used in high-current switchgear, generator neutrals, and transformer bus bars where contact overheating would cause costly failures.
How do I calculate the current carrying capacity of a copper bus bar?
Current capacity depends on cross-sectional area, mounting orientation, enclosure ventilation, and permitted temperature rise. As a guide, a vertically mounted bare copper bar in a ventilated enclosure at 35°C ambient carries approximately 1.5 A/mm² continuously for a 50°C temperature rise (85°C total). Contact us for precise sizing calculations per IEC 61439-1 for your specific installation.
Can copper bars withstand short circuit currents?
Yes. A copper bar cross-section of 30×5 mm (150 mm²) withstands 10 kA for 1 second without damage. An 80×10 mm bar (800 mm²) withstands 50 kA for 1 second. Short-circuit withstand is calculated per IEC 60865-1 adiabatic formula: A ≥ I × √t / K, where K = 226 for copper (initial temperature 90°C, final temperature 250°C).
What is the difference between ETP and DHP copper?
ETP (Electrolytic Tough Pitch) copper C11000 has minimum 100% IACS conductivity and is the standard for bus bars. It contains residual oxygen (~300 ppm) which can cause hydrogen embrittlement if heated in reducing atmospheres. DHP (Deoxidized High Phosphorus) C12200 has phosphorus added (~300 ppm) to remove oxygen, making it weldable and immune to hydrogen embrittlement — preferred for transformer windings and welded assemblies — at a slight conductivity reduction (~98% IACS).
Do you supply copper bus bars in custom cross-sections?
Yes. We supply copper flat bars in any cross-section from 10×3 mm to 160×15 mm and custom profiles (L-section, T-section, channel section) to customer drawings. Custom profiles are available with minimum order quantities of 50 kg per size.
What terminal pitch options are available for copper neutral terminal bars?
Standard terminal pitch options are 10 mm, 12 mm, 15 mm, and 17.5 mm, dimensioned to match distribution board grids of major manufacturers including Legrand, Schneider Electric, Hager, ABB, and Eaton. Custom pitch is available for OEM panel builders.
