What Are Zee Bars (Z-Bar Transformer Connectors)?

Zee bars (also called Z-bars, Z-connectors, stud-mount connectors, transformer stud connectors, Z-type bus bar connectors, or Z-link connectors) are aluminum conductors with a characteristic Z-shaped or offset profile that allows them to connect the threaded stud terminals on transformer secondary windings to the flat bus bars of the associated LT switchgear panel or distribution board. The Z-profile accommodates the physical offset between the transformer stud terminal centreline and the bus bar centreline, allowing a rigid, low-impedance, mechanically secure connection without the use of flexible cable or flexible bus bar connectors. They are standard hardware in transformer-coupled switchgear installations where pad-mounted transformers, dry-type transformers, cast-resin transformers, and oil-immersed distribution transformers are directly coupled to main LT switchboards via rigid bus bar connections. The stud-mount design provides a vibration-resistant, maintenance-free connection that eliminates cable termination problems (cable lug compression failures, cable overheating, insulation deterioration) at transformer secondary terminals.

Design and Construction of Zee Bars

A Zee bar assembly consists of a flat or Z-profiled aluminium conductor body with one or more holes on each end: the transformer-side hole(s) accommodate the transformer secondary stud (M12 to M52 diameter) and are clamped with hex nuts and spring-lock washers, while the bus-bar-side holes accommodate bus bar bolts (M8 to M16) connecting to the LT switchgear or distribution board main bus. The characteristic Z or offset geometry is achieved by one or two bends in the flat aluminium bar, creating a vertical offset (typically 25–150 mm) and horizontal offset (typically 25–100 mm) between the two connection planes. This geometry is critical because transformer secondary terminal studs and LT switchboard bus bars are rarely in the same horizontal and vertical planes. Standard configurations include 1-hole/1-stud (single-phase or single-circuit) and 2-hole or 4-hole (for high-current parallel stud connections). Zee bars are available as single-piece extruded and forged aluminium (for ratings up to 630A) or as laminated aluminium (multiple parallel bars for 630A to 1200A ratings).

Material – Aluminium Alloy 6061-T6 and 6101-T6

Our Zee bars are manufactured from aluminium alloy 6061-T6 (primary structural grade: tensile strength 310 MPa, yield strength 276 MPa, conductivity 43% IACS) and aluminium alloy 6101-T6 (electrical conductor grade: tensile strength 260 MPa, yield strength 215 MPa, conductivity 57% IACS). For applications prioritizing conductivity, 6101-T6 is preferred as it offers 57% IACS minimum conductivity with adequate mechanical strength for transformer stud-mount connections. For applications requiring maximum mechanical strength (large stud diameters, heavy bus bar offsets, high vibration environments), 6061-T6 is specified. Both alloys are supplied with tin plating (5–15 µm electroplated tin) as standard for transformer secondary connections, as tin plating prevents oxide formation on aluminium contact surfaces, maintains low contact resistance at the aluminium-to-copper (transformer terminal stud) interface, and reduces the risk of galvanic corrosion between the aluminium Zee bar and the copper or copper-plated steel transformer studs.

Transformer Stud Compatibility

Transformer secondary terminal studs vary by transformer manufacturer and rating. Common stud diameters and configurations encountered on distribution transformer secondary terminals (11kV/415V and 33kV/415V): M12 (small distribution transformers, 100–250 kVA), M16 (250–500 kVA), M20 (500 kVA–1 MVA), M24 (1–2 MVA), M30 (2–5 MVA), M36–M42 (5–10 MVA), M48–M52 (10+ MVA). Zee bars are manufactured with stud hole diameters 1–2 mm larger than the nominal stud diameter for easy assembly: e.g., M20 stud uses a 21–22 mm hole. For transformers with multiple parallel studs per phase (e.g., two M30 studs for a 2-MVA unit), we supply dual-hole Zee bars or compound Zee bar assemblies. Offset Geometry and Custom Fabrication

The critical dimension for a Zee bar is the offset geometry — the combination of horizontal offset (X), vertical offset (Y), and leg lengths (L1 at transformer side, L2 at bus bar side) — which must match the physical installation geometry of the specific transformer-switchgear combination. These dimensions are determined by the transformer terminal box layout and the main bus bar position in the LT switchboard or distribution board. No two transformer-switchgear combinations are identical, making custom Zee bar fabrication a core competency. We fabricate Zee bars from customer-supplied dimensional drawings or from site measurements. Standard industry offset configurations (100×100 mm, 150×100 mm, 200×150 mm offsets) are maintained in stock for common transformer ratings. For complex geometries (double-bend Zee, S-bar, L-bar configurations), we produce 3D-machined aluminium connectors using CNC milling from solid billet or forged aluminium blocks.

Current Ratings and Conductor Sizing

Zee bar current ratings are based on the cross-sectional area of the aluminium conductor at its narrowest point (which is the controlling dimension for both current capacity and mechanical strength). Standard current ratings available: 200A (25×6 mm section), 315A (40×8 mm), 400A (50×8 mm), 500A (60×10 mm), 630A (80×10 mm), 800A (100×10 mm), 1000A (120×12 mm), 1200A (150×12 mm). For ratings above 1200A, laminated Zee bar assemblies (2 or 3 parallel bars) are supplied. Current ratings are based on 35°C ambient, 50°C temperature rise, free-air mounting per IEC 61439-1. Transformer Secondary Connection Application

Zee bars provide the rigid bus bar connection between transformer secondary stud terminals and LT switchgear main bus bars in pad-mounted transformer installations, transformer-integral LT switchboard designs (transformer-coupled panels), unit substations, and compact secondary substations (CSS). They are the preferred alternative to flexible cable connections at transformer secondary terminals because they eliminate cable lug compression failure modes, withstand transformer tank vibration without fatigue, and maintain lower contact resistance over the full service life. Standard practice in 11/0.415 kV and 33/0.415 kV distribution transformer installations is to use Zee bars for transformer ratings from 100 kVA to 5000 kVA where rigid bus bar coupling is feasible.

Unit Substation and Package Substation Applications

In unit substations (US), compact secondary substations (CSS), and package substations, Zee bars form part of the pre-engineered bus bar system connecting the transformer LV terminals to the LV switchgear board (typically a 400V TPN main distribution board or LT switchboard). Pre-fabricated Zee bar sets are increasingly specified by substation manufacturers for factory-assembled transformer-LVSB combinations, enabling faster site installation and reducing the risk of field measurement errors. We supply dimensioned Zee bar sets to substation manufacturers and EPC contractors based on transformer drawings and LT switchboard bus bar layouts.

Generator and UPS Secondary Connection

Zee bars are also used to connect generator output terminals, UPS system output bus bars, and large inverter output terminals to the main distribution switchboard bus bars. Generator applications use the same Z-offset connector concept but with stud sizes determined by the generator terminal box configuration (NEMA, IEC, or manufacturer-specific). For generators, we supply copper Zee bars where the generator terminal is copper and the incoming bus bar is also copper, to avoid galvanic corrosion. Manufacturing Process

Aluminum Zee bars are produced at our Jamnagar facility through precision sawing, CNC bending/forming, milling, drilling, and tin plating. Aluminium alloy flat bars (6101-T6 or 6061-T6) are sourced as extruded or rolled stock and precision-sawn to blank lengths. For standard Z-profiles, CNC press brakes form the characteristic Z-bends to offset dimensions accurate to ±0.5 mm. For complex or non-standard geometries, CNC 3-axis milling centres machine the Zee bar profile from solid aluminium billet (6061-T6), allowing any 3D offset geometry to be produced to ±0.2 mm accuracy. Stud holes and bus bar bolt holes are drilled and reamed on CNC drilling centres to positional accuracy of ±0.1 mm and diameter tolerance H7. Completed bars are chemically cleaned (degreased, deoxidized), zinc-immersion treated (zincate process for tin plating adhesion), and electroplated with bright tin (5–15 µm) from a methane sulphonate bath. All plating is verified by XRF thickness measurement and cross-section metallographic examination (sampling basis). Completed Zee bars are inspected for dimensional conformance (offset, hole position, cross-section) and contact surface finish before dispatch with material test certificates.
